Yeah, I'm a bit lost as well. If you want to use mostly aluminum, first, be sure it's 7075-T6, worth every penny in strength, hardness, and machineability. Good on ya! If I may ask, what BP had your doc nervous? I am borderline hypertensive, usually clock in at about 130 or 135 over 75/80. Dr. K, once you upgrade, that mill will perform duties as a stout drill press and 2nd operation mill. Or, you can sell it. But once you go knee, you'll never go back. Next I really want a DRO & at least X axis power feed but don't want to spend the $ on either. I still have a Dillon 650 or 1050 ...

Not an expert in materials and pressure, but a 3/4" thread to me sounds like overkill. How about a compromise, a 0.687" thread?

Of course if you go 3/4", there's zero wrong with that. I think that anything above 1/2" will be fine.

On the tube... even if you aren't deforming it, the typical stainless tube, even DOM let alone welded, aren't round, or even close in machinist terms. What you do is average the runout; get it as close as you can, and go to work on it. One trick I've done a couple of times when I'm really desperate ...
