You are going to need an instate dealer anyway, my advise is to track down a good local dealer and it will make your life much easier.
A good dealer will help walk you through most of the details, especially when dealing with a MG.

If it's an AR, it isn't worth the risk.
Just get a spare lower setup as a pistol lower and use the short upper on it, leave the SBR lower at home.

There are two landmines to avoid. 1) you are not allowed to make "spare parts" - so make sure that your design would include features such that a baffle from one section couldn't replace a baffle (or spacer) from the other. I'd say different dimensionally or welded stack would be appropria...

There is no specific length that makes it ok, any shortening is allowed as long as the serial # and other markings aren't impacted.
It takes an 07/02 to do the work without creating a new silencer if any parts need replaced.

Some of the older tech silencers here in the states used brass eyelets (like the type used for boots to run the laces through), might be able to get your hands on something like that to try.

IME, using a boring bar long enough to run the entire inside length of the tube, will add taper on a perfectly trued machine from tool deflection alone. Not too much mind you, but measureable. With the amount you've posted, I wouldn't worry about it. Make your baffle stack true itself up to the face...

Were it not for the damn $200 per try, I'd have you a monocore printed by the end of the day that you could shoot on 22LR without casting. This is on a 500 dollar printer. Realize the $60 lower only applies to ARs though, and that doesn't work if you sell both halves together (unless your also going to get a brace and sell it as a pistol config). You should also realize in doing so, that you still are technically breaking the law as you are building a firearm for sale...

If by keep them seperated you mean two different people have possession, then that could work as well
But if you mean have all the parts but in an un-assembled state, then you would be meeting the definition of "constructive possession" and could still be charged

I might add that you should be careful when using factory 9mm ammo. Some of the factory powder used is very abrasive and if it's not burnt very quickly in a short barrel can cause blast baffle wear. WWB used to be notorious for this. Since I reload, I haven't kept current on it. Also IME, 5-6" ...

It would depend on how you set up the FFL. If you use your existing company (corp, llc, etc.) you would need to follow the rules as any other entity. Any responsible party could have possession of any item owned by the entity

As stated above it is perfectly legal. However, the only logical reason to do so is if the location allows AOWs but does NOT allow SBRs It costs the same and the SBR has more options in the end. Also there is nothing wrong with taking a pistol, giving it to an 07/02 and letting them assemble (build)...
