I see your points, FFT does have some benefits. I hadn't considered soluble filaments, that could increase versatility quite a bit. Calculating actual stresses in a silencer is exceedingly hard. Predicting muzzle pressures is simple with software like Quickload, but once gas enters the can it becomes very complicated. Muzzle pressure has little to do with maximum chamber pressure. It depends mainly on the amount of powder and the total volume of the chamber/barrel.

The flash is due to the temperature of the gas exiting the barrel. Or to be more precise, it's glowing particles of soot within that gas. Want proof?

But to be fair, and honest, aren't silencers mostly about fun? They're right about hearing protection tech being fairly advanced these days. I mean for about 1/3 the cost of a decent commercial silencer one can have custom moulded in-ear electronic active protection, noise cancelling sort of thing....

It's not that complicated.

For any given total length (or weight) they will be (slightly) less effective than a straight front-mounted can. For any given added length (in front of the muzzle) they will be more effective.

I agree, aluminum cans can corrode quite fast if not properly cared for. But without having seen it it's just speculation on my side.

That being said, aluminum centerfire cans are more common than roadkill around here, have yet to see a can with erosion at the outer walls.

Short answer: I doubt it. The velocity will be greatest at the bore, at the periphery the gas will flow slower and any erosion will be distributed over a much larger area. You're not even in the right ballpark for a pistol can. Start by checking the weight of commercial cans, this will tell you how heavy you can go without getting into trouble.
