I think a tack will suffice, that is how i have seen "permanently attached muzzle devices" done. Maybe someone else can confirm? From an accuracy standpoint you want the least welding (and therefore heat input) possible to minimize distortion.

Aluminum material properties drop off rapidly with increasing temperature. I would imagine Al baffles in a center-fire rifle can wouldn't last long. 304/316, 17-4 etc. are good choices, anything that is re-sulfurized (416, 303, 1215, 12L14) is going to ablate quickly. You don't need a spacer as long as you have a spacer? Am I missing something?
You missed the bold part. It is an aluminum tube that goes into the booster in place of the spring.

I have a JSE surplus 9mm upper and use a Ti-Rant 9 on it. I don't need a spacer, just the 1/2-36 piston and fixed spacer in place of the spring. I was thinking about this last night, and the "half baffles" (at least in the omega) might give you some coaxial volume compared to a straight cone. I.e., the distance the gas has to travel is slightly longer with a half-baffle, since it has to turn then travel some distance before hitting...

rather than the cones going from wall to wall like most baffles you see on the market and here. ie. imagine you have a 1 3/8's baffle you leave it flat 1/4" from the wall of the suppressor then start machining the cone. I assume this would increase volume within the can? am I missing something...

You might see if the SOT could just bore out the original threads to a larger size ID and re-thread (straight and concentric this time!) to, say, 5/8-24. Then you could simply get an adapter. No welding, and minimal machining.
