How about using a tool grinder or Dremel tool holder on your lathe, with the part chucked up? Its a relatively small tool investment. This was my second idea. You could create some fixtures, to keep everything steady and aligned. This would most likely prove to be more work than it's worth, with the other available options. I was thinking that the drill press would be used working straight down, not side-loading the drill. I wasn't at all clear about that. Clipping baffles without a mil
I have some 17-4 baffles is there a wiz bang method for clipping the baffle without access to a milling machine. Best Idea I have so far is a carbide bur in a rotary tool, which as you can see isn't exactly a great plan. I have a surface plate and a height gauge to do decent layout.

I would think if having full dimension cones made a quieter can they would simply make a lower number of an uber super Alpha and Omega model and just pass the cost off on to the customer. I mean I just paid an extra 100 or so bucks for the Omega over buying the hybrid. To me 2-3 DB is worth 100 buck...

Learned a lot doing this. Getting the baffle spacing correct was a real PITA. So is getting the gas system dialed in. Cant wait to get my lathe running and make a 5.56 and 22LR can next with machined baffles.

Kbillet: Grade 2 is still a decent material. I used it for the barrel mount in my 222-silencer because it was available and stronger than the 6000 alu I had.
